- Q: How to remove and install an exhaust manifold on Volkswagen Rabbit?A:In order to access the exhaust manifold, one should elevate the vehicle and provide it with jackstands. After cooling the engine, moistened the nuts which remain in the heat shield with penetrating oil to loosen any rust, and cleared the heat shield, and rubbed penetrating oil on the mounting fasteners of the exhaust manifold. Unscrew the exhaust pipe of the exhaust manifold and unscrew the old flange gasket. Turn off the electrical connection of the oxygen sensor, and dismount the sensor on the manifold. Then loosen the exhaust manifold nuts, then loosen the exhaust manifold, and then loosen the manifold with the old gasket; on some models, the second air injection pipe may have to be removed to do so. Extract the old studs in the cylinder head with a stud removing tool or two nuts firmly screwed together. To inspect, examine the exhaust manifold and see whether there are cracks or damages, and replace it in case. Clean up all the traces of gasket products off the mating surfaces using a scraper, but not too hard, scratches and gouging of the surfaces will cause exhaust leakage. Check the mating surfaces with a straight edge and a feeler gauge, in case of warpage beyond acceptable limits, either replace or resurface. To install, put in new exhaust studs in the cylinder head, a new manifold with a new gasket and self-locking nuts and oil the threads of the studs with anti-seize compound. Bolster the nuts in numerous steps in the reverse direction i.e. towards the center to the intended tightness and lastly, test the engine by operating it to eliminate exhaust leak.

Unbolt the exhaust manifold and gasket by removing the nuts/bolts and coating the nut/ bolt with penetrating oil to loosen the screw. To install, scraper all traces of old gasket material and carbon deposits of the manifold and cylinder head mating surfaces, inspect the manifold of the car at an automotive machine shop in case of gasket leakage. Place a new gasket on the cylinder head studs, fit the manifold, thread the mounting nuts/bolts in place, being careful to apply hi-temp anti-seize compound on the mounting nuts/bolts to the exhaust manifold. Tighten the nuts/bolts to the required values, install back the rest of the parts in that order and lastly, start up the engine to confirm about any leakages of exhaust.
